Heater and Evaporator Replacement with Heater Box Restore:
- That is what I'm currently working on.
- I need a good source or more info on the foam used on the Heater Box Flaps.
- Also what kinda foam to get for Heater Core piping.

Found a great video on youtube showing what I'm looking to find...
- Note that the double doors have been combined to one door by the foam, is that correct?
-- I ask because what purpose do two doors and two valves serve if they function as one?

I used foam from a crafts store. Came with an adhesive on one side. Worked very well. Used fresh dum dum to seal the gaps.

The foam on my heater and evaporator core was more like sticky putty than foam. I just ignored it.

I looked up that dum dum stuff, is it sticky? or is it pretty much the same putty that was used originally?

Dum dum is tacky as opposed to sticky. It is malleable so you can seal all the seams and holes in the air box.

Baffle for Defrost to Doors, I decided to baffle the door defrost to increase the air flow to the windshield.

The Final Cabin Filter/Screen, I tired a "stock" cabin filter material but it more then halved the air flow from the fan.
Until I can find a filter material that doesn't reduce the air flow that much I went with two layers of metal screen recycled from the one used on the original evaporator.
This cabin screen can be removed by dropping the fan.

Ribbon sealer is AKA 3M strip caulk. http://www.amazon.com/3M-08578-Black-Strip-Calk/dp/B000PEZ1L4

You can get it an any auto parts store and some big box Home improvement stores. WHen you get the Housing assembly removed from the car you will see where the factory used this product to seal gaps in mating pieces.

Follow the manual and by all means do not be tempted to separate the Evap/Blower housing (right halve) while it is the car. You will likely damaged something you can't see internally.

Take your time and methodically go through process steps. While you have the housing removed, you may want to fashion a better sealing method for the heater core pipes where the protrude from the housing. This is common source of unintended heat in the summer If you use any modes other than MAX A/C (water valve closed)

Not to resurrect this but how did you get the flaps out of the heater box? I see where there is a rod that holds them on but I don't want to push to hard and break anything.

You can use a punch and tap the rod out with a hammer, use "gentle" force to avoid damaging anything.
